In industrial context, welding refers to a fabrication process that joins materials such as metals and thermoplastics, by causing coalescence. This is typically done by softening the work pieces and adding a filler material, which is often a welding rod, to form a pool of molten material that cools to become a strong joint. Various processes and energy sources are used for welding, such as gas flame, electric arc, laser, electric beam, friction, and ultra sound.

Welding machines can be broadly classified into different categories depending on the type of welding processes and equipment used during the process. Some welding machines use transformers for converting high voltage, low current electricity into high current low voltage, often between 17 to 45 volts and 190 to 590 amperes. These types of welding machines are the least expensive and allow welders to select the output current by either moving the core of the transformer in and out of the magnetic field or by allowing the welder to select from a set of taps on the transformer.

Inverter based welding machines use high-power semiconductors such as the IGBT for building a switching power supply capable of handling high loads of arc welding. These machines convert utility electricity into high voltage and store it in a capacitor bank. The stored energy is then transferred to a secondary transformer for producing the desired welding current.

How to TIG Weld Aluminum and Get the Stack of Dimes Look, Even With an Old TIG Welding Machine

Wanna learn how to TIG weld aluminum?

First you need a decent TIG welding machine. Not a great one, just a decent one. Already got one? You might have an old Synrowave 300 or a DialArc, an old Hobart CyberTIG or you might have a brand new Miller Dynasty 350.

Know what? It doesn't really matter. The same principles apply. If you have an old as dirt TIG welding machine, you can still make good aluminum TIG welds. Weld beads that look like a stack of dimes.

First lets look at machine settings:

Set the polarity to A/c (alternating currrent)
Make sure to set the high frequency to continuous
Set the amperage to about one and one half amps per one thousandths of inch of thickness. (up to about 250 amps then things change quite a bit)
Set both the contactor and amperage switches to the remote positon.
Set the argon or argon/helium torch shielding gas to around 15 cfh. (if you are using a #7 cup) less if the cup is smaller.
Notice I said argon or argon/helium? Argon is not the only game in town. In fact, if you TIG weld any aluminum over about .063" thick, adding helium to the mix makes a huge difference.
Now lets talk tungsten electrodes
2% thoriated have received a lot of bad press for the radioactivity issue but they do work.
2% lanthanated electrodes are a really good all purpose electrode...good for TIG welding aluminum as well as steel.
Use the smallest electrode that will get the job done without quivering at max amperage.
Remote amperage control...you need a foot pedal. Period.
Once all the settings are ok, and assuming you are welding on 1/8" thick aluminum, grab a piece of 4043 filler rod in 3/32 diameter (rarely will you use a rod as thick or thicker than the metal you are welding)
extend the electrode tip about 1/4" past the tip of the TIG torch cup and pre purge the gas by tapping the foot pedal.
hold the torch like a big first grade pencil. touch the tip of the tungsten to the metal and then pull it back about 1/8 inch. flip your helmet down and press the pedal to initiate the arc.
don't melt the aluminum right away though, watch the black stuff cook away from the arcs cleaning action before you melt the metal. Then press the pedal far enough to create a puddle that is about 3-4 times the thickness of the metal you are welding.
Now comes the part on how to achieve the "stack of dimes" look. You get that by adding the same amount of rod and by moving the torch the same distance each time you add rod. Add rod, Step ahead 1/8 inch,Add rod, Step ahead 1/8 inch,Add rod, Step ahead 1/8 inch, lather rinse repeat. If you do this consistently, you will get evenly spaced ripples that look like a stack of dimes.

Of course it looks different from underneath the welding helmet and it is harder than it sounds, but this is really how you do it. All that is left is the doing. It takes practice and lots of quality seat time.

MIG Welders - Why a 115 Volt MIG Welding Machine is the Best Way to Get Started Welding

Before you read this article on 115v mig welders, you need to promise that you will never weld a trailer hitch with anything less than a 230 v mig welder, or a 230 volt arc welding machine...Promise?  OK read on.

115 volt mig welders have some limitations but they are still an excellent way to get started welding. For way less than 500 dollars, you can order a good 115 v  MIG welder online and start practicing welding within a week. (sometimes shipping is even free) What can you get for less than 500 dollars?  You can buy the most powerful 115 v MIG welder available that will weld up to 1/4" steel.

I don't ever recommend buying a 115 v MIG welder that is a flux core only welder...(unless it is a smokin deal like a reputable brand for less than 200 dollars). A flux core only MIG welder is just not versatile enough. Once you add the ability to weld with bare wire, lots of options become possible.

For less than 500 bucks you can buy a Hobart mig welding machine that runs off of 115 volts and welds with bare wire or flux core.

Multiprocess Welding Machine - Longevity Welders - And a Chinese Tig Welder Review

Have you seen the multi-process welding machine that Longevity advertises?

Maybe you have been thinking of buying one of these Chinese Tig Welders but you have been wondering if they  are any good at all?

The features of Longevity 160 amp multi-process welders are kind of impressive: 160 amps, ability to tig weld aluminum, can also be used as a plasma cutter and stick welder...Wow!

A good Miller, Lincoln, or Thermadyne Tig Welder Inverter will cost you well over 3000 dollars by the time you get all the extra welding supplies you need  like foot pedal, tig torch, flowmeter, ground clamp and all.

Longevity welders do not have some of the advanced features like A/C waveshaping that the Miller Dynasty 200DX and The Lincoln Invertec v205t have, but the basic features actually are similar...and you cant use the Miller or the Lincoln as a plasma cutter.

So it is very intriguing when you see a Chinese Tig Welder that will also do plasma cutting and stick welding, advertised for around 750 dollars with all the accessories included.

What?  750 dollars? That is like one fourth the cost of a Miller or Lincoln A/C DC tig welder.

So you start wondering to yourself, Is a Lincoln or  Miller tig welder 4 times better?  Am I paying for a name?  That's a lot of money for just a name.

I spent the last several hours looking on internet forums, welding websites, and eBay feedback reports and guess what? The jury is still out on Chinese Tig Welders.  You can find good reviews, bad reviews, and mixed reviews on Chinese tig welders. A lot of the reviews I read were about how the chinese tig welder arrived  somewhat non-functional and damaged in shipment and that a customer phone support call was all it took for the support team to talk the buyer through fixing a loose connection.

And somehow, that was looked upon as a good thing.

I did see one Shocking video review on a Longevity Multiprocess welding machine that I will not soon forget. I am still shaking. I have never seen someone disrespect a welding machine like that.

Cables Used For Welding Machines

This is a very specific cable used for welders called "welding cable". Yes, it's as simple as asking your supplier for welding cable and they will ask you what color insulation and what AWG size you need. There is typically black and red in stock and you can get orange from most suppliers at a slightly higher price.

Residential Welders

Welders used in garages and small shops usually use the smaller AWG sizes of welding cable because they don't require as much power as larger welding machines. What is the Best Welding Machine?

Shopping for a welding machine and wondering which is the best one? Here is my advice: Think about getting more than one. Why?

Because no single welding machine will do everything as well as having different welding machines, each designed to do one process and do it well.

Miller, Lincoln, and Esab all make multi process welding machines in an attempt to please customers who want a "one size fits all" welding machine. There are even Chinese made machines that add in a plasma cutter to the mix.

The problem in this is threefold.

All the hoses , cables, remote controls, and torches it takes to tig, mig, and stick are just plain unmanageable.
When the machine breaks, you are dead in the water, whereas if you have separate machines for each, you can at least get by until you get the broke machine fixed
Multiprocess machines never quite measure up in all three processes...kind of like an old El Camino that was supposed to be both car and truck, and was really not very good at being car OR truck.
Rather than try to buy on machine that does it all, why not buy 2 or 3 used welding machines that are not only a good value but also tried and true machines.

Here are some recommendations:

for Tig and stick, A Miller Synrowave 250 or 300
for Mig, a Millermatic 250 or 200amp mig welder
You can find a Syncrowave 250 on Craigslist for less than $2000 and a Millermatic 250 can be had for less than $750.

It takes a little effort and you may have to drive for a few hours but you will save hundreds if not thousands of dollars as compared to buying new machines or a new multiprocess welder.

Types of Welding Machines

The humans invented the first gas welding torch to locally melt metal with focused heat. These torches made way for arc soldering, which gave even more intense heat. Arc welding

These machines are versatile and easy to learn, and is the ideal choice if you want to work on a variety of metals by purchasing only one welder.

TIG Welding

TIG soldering or tungsten inert gas soldering is a process that involves a non-consumable tungsten electrode which delivers current to the welding arc. Argon gas is commonly used as the shielding gas to protect the weld area from contamination. A TIG welder is typically used to weld thin sections of aluminum, magnesium, copper alloys, and stainless steel. One of the biggest advantages of the TIG welder over the MIG welder is that the operator has extensive control over the weld.

Miller Welders - All Welding Machines Break Eventually - What Then?

Miller Welders are built tough and made to last. But we all know that nothing lasts forever and everything breaks eventually,..You with me?

I like Miller Electric because of their people and their service. The best thing Miller has going for them is that when one of their welding machines breaks, They have great customer support.

Miller welders are tested and tough and even go through a harsh series of tests like the "Arizona room" as well as a salt spray corrosion test to simulate real world conditions and to ensure durability of the product.

But like I mentioned earlier "Everything Breaks eventually". And Miller Welders are no exception. The newer inverter power sources do all sorts of neat things like arc shaping and pulsing but they seem to break more often than the old transformer style machines like the Syncrowave 250.

And just what do you do when your machine breaks?

If you are a weekend warrior welder tinkering in your garage, you might be able to wait for your local welding supply to pick it up and fix it for you....no big deal, so you won't get your brother in laws lawnmower deck fixed for a few more days (he is a jerk anyway).

But what about those of us who are facing a deadline for completing a real paying welding job? If you are in that boat with me, then you know you either need a spare welding machine, or you need to be able to fix your problem quickly and get to welding again.

Arc Welding Machine Power Source

For striking a welding arc it is essential to have the desired current in the welding circuit. Depending upon the type of current required (ac or dc) it may be obtained from the following sources.

A welding machine or frequency changer (for ac welding machine).
A dc generator of a welding rectifier (for dc welding).
The no load or open circuit voltage (OCV) should be high enough to strike an arc, but not so high as to endanger the welding operator, for example, for a 2000A transformer the OCV should not be over 90 volts through for lower currents of say upto 600A OCV may be upto 100 volts.
With direct current, the OCV must be at least 30 to 35 volts while with alternating current it should not be lower than 50 to 55 volts. An open welding arc can be sustained at 18 to 40 volts.
The minimum voltage for arc ignition is 25 volts which must be attained within 0.05 second for the maintenance of a stable arc.
The power of the welding source should be sufficient to provide the required welding current.
It should be possible to tap the desired current within the available limits either in infinite steps 9stepless regulation) or in a large number of discreet steps (stepped regulation).
The voltage of the power source should adjust itself rapidly with the change in arc length.
The short-circuit current must be within limits of safety for power source windings.
It should have output characteristics which match the arc characteristics.
It should incorporate a low voltage supply for the operation of auxiliary units.
It should have a desired duty cycle and provide the required volt-ampere characteristics.
It should be light in weight, small in size, low in cost, convenient in service and easy to maintain.
Volt-Ampere Characteristics of a Welding Power Source

All welding power sources have two kinds of operating characteristics viz., static characteristic and dynamic characteristic. The static output characteristic can be easily established by measuring the steady-state output voltage and current by conventional method of loading by variable resistors. Thus, a curve showing the output current versus output voltage for a given power source constitutes its static characteristic.

The dynamic characteristic of an arc welding power source is determined by recording the transient variations occurring over a short intervals in the welding current and the arc voltage. Thus, it describes instantaneous variations occurring over a short interval of time say a millisecond. Arc stability is determined by the combined interaction of the static and dynamic colt ampere (V-I) characteristics of the welding machine power source.

The intrinsic transient nature of a welding arc is the main reason for great importance of the dynamic characteristics of an arc welding power source. Most welding arcs have continuously changing conditions which are mainly associated with striking of the arc, metal transfer from the electrode to the weld pool, and arc extinction and reignition during each half cycle of ac welding.

The transient nature of the welding arc is also due to variation in arc length, arc temperature and electron emission characteristic of the cathode.

The rate of change of voltage and current in arc welding machine is so fast that the static volt-ampere characteristic of a power source can hardly be of any significance in predicting the dynamic characteristic of a welding arc. However, it is only the static volt-ampere characteristics of a welding power source which are supplied by the manufacturer. Through they cannot give the nature of behaviour of the power source regarding its dynamic response but they are of considerable importance in determining the general overall response in controlling the process parameters.

Hobart Tig Welding Machine Vs Miller Diversion 165

Hobart used to be one of the real heavy hitters in the welding machine manufacturing industry. So what happened? The welding supply industry has experienced buy outs and consolidations just like many other industries in the past 20 years or so. Even the welding supply chain I deal with has gone from Holox, to Linde, to Airgas in the last 7 or 8 years. And honestly, there have been some hiccups along the way but that's another story for another day.

ITW - Illinois Tool Works now owns both Miller Electric and Hobart Welding. In order to comply with the Feds rules on monopolies, Hobart has been focusing on welding machines under 250 amps.

In other words, the hobbyist market.

Does that mean that Hobart Tig and Mig Welding machines are toys that are only suitable for weekend warriors?

Absolutely not.

Take the Hobart TIGMATE AC/DC Stick and TIG Welding Machine for example. It is a fully functional Tig welder that can weld aluminum as well as steel, stainless steel, and cast iron. Hobart's specifications state it can weld aluminum up to 3/16 thick but realistically, with only 165 amps, you might be yawning while you wait for a puddle. 1/8" thick aluminum should be no problem with 165 amps...even with a 20% duty cycle. Especially if you use a 50/50 helium argon mix.

The low end minimum arc start amperage is listed at 20 amps for welding steel on DCEN. That could be a real issue on really thin body panels or thin wall chromoly tubing. It can be overcome by using a small piece of copper to start the arc.

Have you heard of Hobarts 5/3/1 warranty? It means 5 years on the transformer and main components, 3 years on the pc boards, and knobs etc, and 1 year on the peripherals like regulators, torch, etc. Not too shabby.

So what's the problem? This little sucker is listed at 167 lbs for the shipping weight. Wow!

20 years ago that would not have even raised an eyebrow. But now that inverter power sources are available, 167 lbs seems really heavy for a 165 amp tig welding machine.

That makes me want to keep shopping...So Lets look at another option.

The Miller Diversion 165 is a very comparable to the Hobart Tigmate. Duty cycle is almost identical, accessories are the same since both the Miller and Hobart TIG welding machines come with torch, regulator, and everything else needed to tig weld except a cylinder of argon.

But the thing that interests me most about the Miller Diversion 165 is that it has a low end arc start of 10 amps. So the bottom line is that the Diversion has even better capabilities than the Hobart TIGMATE and it weighs less than 1/3 as much (about 50 lbs). That is because the Diversion 165 uses inverter technology to greatly reduce the weight of the transformer.

The prices of the 2 tig welders are almost identical, the warranties are very similar. But the weight and the low end arc starts are enough to make the big difference.

Basic Function of Semiautomatic MIG Welding Machine

MIG WELDING MACHINE

Functioning a satisfactory MIG Welding process requires more than just semi operative skill. The setup, voltage, current, electrode extension, and welding angle, as well as other factors, can dramatically affect the weld produced. The very best welding conditions are those that will allow a welder to produce the largest quantity of successful welds in the shortest period of the time with the highest productivity. CHECK WIRE FEEDER UNIT

Using the MIG Welding Machine that was properly assembled, we need to turn the machine on and thread the electrode wire through the system. Switch on the power and check the gun switch circuit by depressing the switch. The power source relay, feeder relays, gas solenoid and wire feeder motor should all active.

Cut the end of the electrode wire free. Hold it tightly so that it does not unwind. The wire has a natural curve that is known as its cast. The cast is measured by the diameter of the circle that the wire would make if it were loosely laid on a flat surface.

Note: With the wire feeder running, adjust the feed roller compression so that the wire reel can be stopped easily by a slightly pressure. Too light a roller pressure will cause the wire to feed electrically. Too high a pressure can turn a minor problem into a major disaster.

GAS DENSITY AND FLOW RATES

Density is the chief determinant of how effective a gas is for arc shielding. The lower the density of a gas the higher will be the flow rate required for equal arc protection. Flow rates, however, are not in proportion to the densities. Helium, with about one-tenth the density of argon, requires only twice the flow for equal protection.

ARC VOLTAGE AND AMPERE CHARACTERISTICS

The arc-voltage and amperage characteristics of MIG Welding are different form most other welding processes. The voltage is set on the welder, and the amperage is set by changing the wire feed speed. At any one voltage setting the amperage required to melt the wire must change as it is fed into the weld. It requires more amperage to melt the wire the faster it is fed, and less the slower it is fed.

ELECTRODE EXTENSION

Because of the constant-potential (CP) power supply, the welding current will change as the distance between the contact tube and the work changes. Although this change is slight, it is enough to affect the weld being produced. The longer the electrode extension the greater the resistance to the welding current flowing through the small welding wire.

With a standard MIG Welding CC power supply this would also reduce the arc voltage, but with a CP power supply the voltage remains constant and the amperage increases. If the electrode extension is shortened, the welding current decreases.

WELDING GUN ANGLE

The term welding gun angle refers to the angle between the MIG Welding gun and the work as it relates to the direction of travel. Slight changes in the welding gun angle can be used to control the weld as the groove spacing changes. A narrow gap may require more penetration, but as the gap spacing increases a weld with less penetration may be required. Changing the electrode extension and welding gun angle at the same time can result in a quality weld being made less than ideal conditions.

Methods of Arc Maintenance in Welding Machine

Once a stable arc with proper thermal equilibrium has been established, it is essential to maintain it so that welds of consistent quality can be achieved. Normally, it is not difficult to re-ignite a stable arc, if it goes off momentarily. Whereas thousands of volts may be required to initiate an arc in TIG welding machine (gas tungsten arc welding), it may require only tens or at the most hundreds of volts to reignite it.

Maintenance of an arc when welding with an ac power source is rather a problem because the arc extinguishes every half cycle when the current is zero, that is, it will extinguish 100 times a second with a normal 50 hertz mains supply. For re-ignition the required voltage must be available at the time the current is zero. This is achieved in ac welding by keeping the current and voltage waves out of phase by using a power source with a low operating power factor of about 0.3.
